Tesla battery repair: when to repair the battery and when to replace it

Tesla battery repair usually means finding and replacing one failed component, not replacing the whole battery pack. The high-voltage battery is made of modules, a battery management system (BMS), contactors, a fuse and a cooling circuit, and most faults start in those parts rather than in the cells themselves.

If a battery warning appears on the screen, the car stops charging or the range suddenly drops, don’t ask for the price of a new pack straight away. First the alerts need to be read and the battery measured. Only then can you tell whether a Tesla battery repair is possible and worth it.

In this article we explain which faults we see most often in the workshop, what can be repaired, when a new battery is the right call and how a repair works step by step. We also show a case from our workshop involving a Tesla Model S 85 battery.

What a Tesla high-voltage battery is made of

A Tesla battery is not one big sealed block. The Model S and Model X pack contains modules with thousands of small cylindrical cells. Each module has its own electronics monitoring its voltages, and the whole pack is run by the battery management system, the BMS. The BMS decides when the battery may charge, how much power the car may draw and when the system has to shut down for safety.

Besides the modules and the BMS, the pack contains contactors that connect the battery to the car’s high-voltage system, a pyro fuse that cuts the current in a crash or short circuit, and liquid cooling. On Model 3 and Model Y a separate electronics unit on top of the pack holds the same switching and protection parts. All of these parts can be replaced.

Signs that point to a battery fault

A battery fault usually gives warning signs. A message says the maximum charge level is limited, charging stops unexpectedly, the range drops sharply or the car will not switch on its high-voltage system. Sometimes the car does not go to sleep at night and drains the 12V battery because the contactors or the BMS are misbehaving.

If you notice any of these, don’t just clear the alerts. They are valuable for diagnosis. The earlier a Tesla battery repair starts, the smaller the damage usually is, especially with moisture and corrosion, which only spread over time.

6 faults where Tesla battery repair is possible

These are the faults we see most often in the workshop. In each case the battery can be repaired without replacing the whole pack, as long as the rest of the battery is in good condition:

  • a failed BMS board or module monitoring board, making the battery report wrong data or shut down
  • burnt or worn contactors that stop the car from charging and driving
  • a blown pyro fuse after a short circuit, overload or collision
  • a failed module or cell group in a Model S or Model X pack
  • moisture ingress and corrosion caused by damaged seals or covers
  • a coolant leak in the battery cooling circuit or its connections

When a new battery makes more sense than Tesla battery repair

Not every battery is worth repairing. If corrosion has spread to many modules, the pack casing was deformed in a crash or the battery has overheated, a repair is no longer safe or economically sensible. Repair also does not help when all the cells have aged evenly and the capacity of the whole pack is low.

Check the warranty before deciding. Tesla’s battery warranty runs for eight years and, depending on the model, 160,000 to 240,000 km, and covers capacity dropping below 70 percent. During the warranty a battery fault should go through Tesla, because opening the pack outside Tesla can end the warranty. How a Tesla battery repair works in the workshop

A good repair starts with measuring, not with taking the pack apart. Our work usually goes like this:

  1. We read the BMS alerts and battery history with Tesla’s licensed diagnostic tool Toolbox 3.
  2. We measure the cell group voltages, the isolation and the condition of the cooling system.
  3. We decide together with the owner whether a repair makes sense, and only then remove the battery from the car.
  4. We open the pack, replace the failed part and clean and dry the corroded areas.
  5. We close the pack with new seals and check that the casing is tight.
  6. We refit the battery, clear the alerts and check charging and driving.

This order keeps the costs under control. If the diagnostics already show that a Tesla battery repair will not pay off, the owner does not pay for opening the pack.

A case from our workshop: a Tesla Model S 85 battery

An owner recently brought us a Tesla Model S 85 whose BMS showed a 95 percent state of charge, yet we measured only about 50 volts at the battery output instead of roughly 400 volts. The car would neither drive nor charge.

Opening the pack revealed the cause. Road salt and time had corroded the aluminium, water had got into the BMS board area, the board had burnt out and the contactors were burnt and welded shut. A fault like this does not automatically mean a new battery: the damaged parts can be replaced and the casing sealed again. We describe the case in more detail in Tesla Model S 85 battery.

How much a Tesla battery repair costs

The cost of a Tesla battery repair depends on the fault and the parts needed, so we give an exact price only after diagnostics. According to our price list, diagnostics and electrical work start from 150 euros, plus VAT.

Can a Tesla battery be repaired at all?

Yes. Most battery faults occur in the BMS, contactors, fuses, seals or a single module, and these parts can be replaced. A new battery is needed when the damage is widespread or all the cells are worn out.

Does a battery repair affect the Tesla warranty?

If the battery warranty is still valid, contact Tesla first, because opening the pack outside Tesla can end the warranty. Once the warranty has expired, an independent Tesla battery repair is often the most affordable solution.

How long does a Tesla battery repair take?
