<\/figure>\n\nEach module has a monitoring board that measures the voltage and temperature of its parallel groups. To balance them, it bleeds off higher-voltage groups through resistors. This balancing is slow and designed to even out small differences. The BMS also keeps track of the calculated capacity of every parallel group: Tesla’s Service Mode even has a separate routine to reset these values.<\/p>\n\n
When Tesla battery module replacement makes sense<\/h2>\n\n
Tesla battery module replacement is worth doing when diagnostics show one clearly weak module or parallel group, whose voltage drops faster than the others or which will not hold charge, while the rest of the pack is healthy. Before deciding, we check:<\/p>\n\n

- how much capacity the other modules have left;<\/li>\n\n\n
- whether the enclosure, seals, cooling and BMS are in good order;<\/li>\n\n\n

If moisture or corrosion has spread through the whole pack, replacing one module will not help, and a different pack is the more sensible option. The same applies when several modules are weak at once: that points to general ageing of the pack rather than a single fault, and one module will not change the picture. Capacity matching: the key to Tesla battery module replacement<\/h2>\n\n
Because the modules are in series, the pack cannot deliver more energy than its weakest module allows. If the new module’s capacity differs a lot from the old ones, it will reach full on charge or empty on discharge before the others. The BMS sees this as an imbalance and limits range for safety, and in the worst case stops the car from driving.<\/p>\n\n
Well-known Tesla battery specialist Jason Hughes has described cases<\/a> where a car started losing range a few charge cycles after Tesla battery module replacement, and another where a carefully matched module worked for almost a year before an imbalance appeared. In his view, the BMS is designed to tolerate the small differences between new factory modules, not a mix of old and foreign ones. Some workshops report good results with their own matching methods, but the risk remains.<\/p>\n\n
In a properly done replacement, the new module’s capacity and voltage are measured before fitting, a module of the closest possible age and wear is chosen, and its voltage is brought precisely to the level of the rest of the pack. Owners should know that even a successful Tesla battery module replacement does not make an old pack new: range still depends on the weakest module.<\/p>\n\n
Model 3 and Model Y: why module level is harder<\/h2>\n\n
The Model 3 pack has just four long modules: two with 23 and two with 25 parallel groups. The Long Range version<\/a> has 4,416 cells of the 2170 format in total. Rear-wheel-drive Model 3 cars with an LFP pack also have four modules, holding 106 large prismatic cells in series. One module is therefore about a quarter of the pack, and finding a suitable replacement is harder. Removing the pack also involves work inside the cabin, because some mounting bolts are only reachable after removing interior trim.<\/p>\n\n

<\/figure>\n\nThe difference is even bigger with the newer structural pack with 4680 cells used in some Model Y versions. It has no modules: the cells are bonded into the enclosure with hard polyurethane, and the pack is part of the car’s body. Munro & Associates, who took one apart, rated its repairability as essentially zero. Tesla battery module replacement is simply not possible on these packs.<\/p>\n\n
How Tesla battery module replacement is done<\/h2>\n\n
The work goes step by step, and each stage must be finished before the next:<\/p>\n\n

- Removing the pack from the car and opening it in a dry, clean area, following high-voltage safety rules.<\/li>\n\n\n
- Checking the faulty module and choosing a replacement: capacity, voltage and age must be as close as possible.<\/li>\n\n\n
- Bringing the replacement module’s voltage to the level of the rest of the pack before connecting it.<\/li>\n\n\n

Technically it is possible, but harder than on a Model S, because the modules are large and there are only four of them. A Model Y with the structural 4680 pack has no modules, so module-level repair is not possible. Model 3 and Model Y owners should first find out whether the fault is actually in the contactors, the fuse or the BMS.<\/p>\n\n
Will range come back after Tesla battery module replacement?<\/h3>\n\n
Partly. If range was limited by one weak module, it can improve noticeably after the replacement. But a pack is only as strong as its weakest module, so if the other modules have aged, range will not be what it was on a new car. Expect normal range for the pack’s age.<\/p>\n\n
