The contactors and the battery fuse are the two key safety devices of the high-voltage battery: the fuse breaks the circuit in a crash or short circuit, and the contactors connect the pack to the car and disconnect it. If either fails, the car will not drive or charge, even though the cells may be perfectly healthy. The first step is diagnostics to find out which component caused the fault.<\/p>\n\n<p class=\"wp-block-paragraph\">In this article we explain how the fuse and contactors work, why they fail, what the signs are, and how Tesla contactor replacement is done on Model S, Model X, Model 3 and Model Y.<\/p>\n\n<h2 class=\"wp-block-heading\">What the contactors and the Tesla pyro fuse do<\/h2>\n\n<p class=\"wp-block-paragraph\">The contactors are high-current relays inside the pack. Tesla&#8217;s guide for emergency responders compares them to a light switch: when open, high voltage stays inside the pack; when closed, it reaches the drive units, the A\/C compressor and the heaters. The contactors are powered by the 12 V system, so a flat 12 V battery can also stop the car from getting ready to drive. The Model 3 pack also has separate fast-charge contactors for DC charging.<\/p>\n\n<p class=\"wp-block-paragraph\">The Tesla pyro fuse is the battery&#8217;s last line of defence against a short circuit or crash: a small pyrotechnic charge inside it cuts the current path instantly. According to <a href=\"https:\/\/www.tesla.com\/firstresponders\" target=\"_blank\" rel=\"noopener\">Tesla&#8217;s emergency response guide<\/a>, the Model 3 pyro fuse fires together with the airbags to shut off high voltage in every component and cable outside the pack. Tesla&#8217;s service manual also calls the fuse on early Model S packs pyrotechnic.<\/p>\n\n<h2 class=\"wp-block-heading\">Why contactors and fuses fail<\/h2>\n\n<p class=\"wp-block-paragraph\">A contactor switches hundreds of volts and large currents. When the contacts open or close under load, an arc forms between them and wears the contact surfaces. Over time the contacts can burn and their resistance rise, or they can weld together so the contactor no longer opens on command. Contactors also suffer from moisture and corrosion, as our <a href=\"https:\/\/servicemode.ee\/en\/tesla-model-s-85-battery\/\">Tesla Model S 85 battery case<\/a> showed, where water in the BMS section destroyed the contactors too.<\/p>\n\n<p class=\"wp-block-paragraph\">Normal use does not wear out a Tesla pyro fuse. The usual reason to replace it is a crash: when the airbags deploy, the pyro fuse fires as well, and a fired fuse cannot be reset. On early Model S packs the fuse sits under its own cover, and Tesla&#8217;s service manual requires the area around it to be checked for rust and corrosion, because a rusted-through cover lets water into the pack.<\/p>\n\n<h2 class=\"wp-block-heading\">Signs you may need Tesla contactor replacement<\/h2>\n\n<p class=\"wp-block-paragraph\">These are the main signs of a contactor or fuse fault:<\/p>\n\n<ul class=\"wp-block-list\">\n<li>The car will not get ready to drive and will not charge, although the state of charge looks normal.<\/li>\n\n\n<li>A warning appears about the battery, the contactors or high-voltage isolation, or a message that the car may not restart.<\/li>\n\n\n<li>After a crash in which the airbags deployed, the high-voltage system has shut down.<\/li>\n\n\n<li>DC fast charging will not start or keeps stopping while AC charging works, which may point to a fast-charge contactor.<\/li>\n<\/ul>\n\n<p class=\"wp-block-paragraph\">Not every clunk is a fault, though. According to <a href=\"https:\/\/www.tesla.com\/ownersmanual\/model3\/en_eu\/GUID-AA58ED67-9C93-4EE6-8B19-9FDABE018787.html\" target=\"_blank\" rel=\"noopener\">Tesla&#8217;s owner&#8217;s manual<\/a>, a clunk from the floor when you start the car after it has been parked is normal: that is the contactors closing. A thump while Supercharging is also normal, as metal parts of the pack expand and contract with temperature. Tesla&#8217;s service manual requires the pack to be removed from the car to replace either the contactors or the fuse. Because the job means opening a high-voltage battery, it has to be done in a dry, clean area with insulated tools and protective equipment. After reassembly, isolation is checked as well so the pack is safe again.<\/p>\n\n<h2 class=\"wp-block-heading\">Tesla contactor replacement on Model 3 and Model Y<\/h2>\n\n<p class=\"wp-block-paragraph\">On the Model 3 pack, the contactors and the pyro fuse sit on top of the pack in the ancillary bay, which also houses the charger and the DC-DC converter. According to Tesla&#8217;s service manual, the pyro fuse and the positive contactor can be replaced without removing the pack, but every high-voltage joint must be resistance-tested after fitting. Model Y versions with a non-structural pack have an ancillary bay too.<\/p>\n\n<p class=\"wp-block-paragraph\">After a crash, replacing the Tesla pyro fuse alone is not enough. Before the car goes back on the road, the pack enclosure, high-voltage cables and isolation must be confirmed intact, and the airbag and battery management fault codes read out. For insurance claims we deal directly with the insurer, for example If, ERGO, PZU, Gjensidige or LHV.<\/p>\n\n<h2 class=\"wp-block-heading\">Does the whole pack need replacing?<\/h2>\n\n<p class=\"wp-block-paragraph\">Usually not. The fuse, contactors, BMS board and seals are separate spare parts, and if the cells are healthy, Tesla contactor replacement or a new fuse brings the car back to life. A different pack is worth considering if the fault has damaged the modules as well, for example if moisture has spread through the pack or a crash has deformed the enclosure. Measurements tell us whether that is the case, and then we also go through the options for <a href=\"https:\/\/servicemode.ee\/en\/services\/battery-repair\/\">battery repair<\/a>.<\/p>\n\n<p class=\"wp-block-paragraph\">We diagnose the fault with licensed Tesla diagnostic equipment, Toolbox 3. Tesla&#8217;s Service Mode shows the state of the pack contactors and the fast-charge contactors separately, and it has a command to clear blocked-contactor alerts. Clearing an alert does not fix a welded contact, though, so we always measure voltage and isolation before recommending Tesla contactor replacement. According to Tesla&#8217;s Model 3 emergency response guide, it fires together with the airbags to shut off high voltage outside the pack. A fired fuse cannot be reset: it is replaced with a new one and the system is checked before the car is driven.<\/p>\n\n<h3 class=\"wp-block-heading\">How much does Tesla contactor replacement cost?<\/h3>\n\n<p class=\"wp-block-paragraph\">The price depends on the model and on whether the pack has to come out of the car. In our price list, diagnostics and electrical work start from \u20ac150 and Tesla repair work from \u20ac80, prices excluding VAT. We give an exact quote after diagnostics, once it is clear which part has failed and how much work the replacement takes.<\/p>\n\n<h3 class=\"wp-block-heading\">Is it normal for the contactors to clunk?<\/h3>\n\n<p class=\"wp-block-paragraph\">A single clunk when the car starts is normal: that is the contactors closing after the car has been parked. A thump at a Supercharger is also normal according to Tesla, because the metal parts of the pack expand with heat. If the sound comes with a warning, the car will not get ready to drive or charging stops, have the system checked.<\/p>\n\n<h3 class=\"wp-block-heading\">Does the whole pack need replacing after a crash?<\/h3>\n\n<p class=\"wp-block-paragraph\">Not necessarily. If the airbags deployed, the Tesla pyro fuse has to be replaced, but the pack itself may be fine. Before deciding, we check the enclosure, high-voltage cables and isolation and read the fault codes.
