A Model S 85 came into our workshop with the battery management system (BMS) reporting 95 % charge, yet we measured only about 50 V DC instead of roughly 400 V. The cause: salt had corroded the aluminium, water reached the BMS board section, the board failed, and the contactors burned and welded shut. The fix starts with opening the pack and measuring, not with clearing fault codes.<\/p>\n\n<p class=\"wp-block-paragraph\">We describe the case in detail because the same pattern is familiar from many early cars built roughly in 2012-2014. We explain how the Model S 85 pack is built, where water gets in, why the BMS reading and the real voltage were so far apart, and what owners can do to avoid the same fate.<\/p>\n\n<h2 class=\"wp-block-heading\">What we found inside the Tesla Model S 85 battery<\/h2>\n\n<p class=\"wp-block-paragraph\">The first measurement raised questions at once. The BMS claimed the pack was almost full, but the multimeter showed about 50 V. A nearly full Tesla Model S 85 battery should read roughly 400 V, so the gap was eightfold. With a contradiction like that, there is no point in clearing faults in software and hoping for the best. Salt and time had corroded the aluminium, and water had reached the section that houses the battery management board. The moisture killed the BMS board and took the contactors with it, the high-current relays that connect the pack to the car: they had burned and welded shut. After a find like this, every module has to be measured too, because moisture does not necessarily stay in one section.<\/p>\n\n<h2 class=\"wp-block-heading\">How the Model S 85 pack is built<\/h2>\n\n<p class=\"wp-block-paragraph\">The Model S 85 pack consists of 16 modules, each holding 444 cylindrical 18650 cells, <a href=\"https:\/\/electrek.co\/2016\/02\/03\/tesla-battery-tear-down-85-kwh\/\" target=\"_blank\" rel=\"noopener\">7,104 cells in total<\/a>. Each module has six parallel groups of 74 cells in series, and 16 modules in series give about 400 V. Every module has a monitoring board that measures group voltages and temperatures and reports them to the main BMS board.<\/p>\n\n<p class=\"wp-block-paragraph\">On early Model S packs, the BMS board and the contactors sit in a separate section at the rear of the pack. Tesla&#8217;s service manual requires the whole pack to be removed from the car to replace the contactors. That makes moisture damage labour-intensive, but not hopeless: the BMS board, contactors and fuse are separate parts, and a new pack is not the only option.<\/p>\n\n<h2 class=\"wp-block-heading\">Why water gets into an older Tesla Model S 85 battery<\/h2>\n\n<p class=\"wp-block-paragraph\">The enclosure is sealed, but seals, covers and corrosion protection age. In Estonia and Finland, winter road salt adds to this, and together with moisture it attacks the metal along the edges of the pack and at its mounting points. Once corrosion reaches a seal, moisture gets in. Tesla itself recommends cleaning and lubricating the brake calipers every year or 20,000 km where roads are salted, which shows how aggressive salt is.<\/p>\n\n<p class=\"wp-block-paragraph\">When replacing the fuse on early Model S packs, Tesla&#8217;s service manual tells technicians to <a href=\"https:\/\/service.tesla.com\/docs\/ModelS\/ServiceManual\/en-us\/GUID-58892CAF-60A4-40D1-B580-CDD9F9727D4D.html\" target=\"_blank\" rel=\"noopener\">inspect the fuse cover area for rust or corrosion<\/a> and the fuse cavity for water, dirt and signs of arcing. In practice, water usually gets in by one of three routes:<\/p>\n\n<ul class=\"wp-block-list\">\n<li>The steel fuse cover, which can have A\/C condensate dripping onto it. Independent Tesla battery specialist Jason Hughes has described how such a cover rusts through and lets water in.<\/li>\n\n\n<li>The vents on the sides of the pack, which should keep water out but lose their seal with age.<\/li>\n\n\n<li>Corroded aluminium surfaces and seals along the edges of the enclosure, as in our case.<\/li>\n<\/ul>\n\n<figure class=\"wp-block-image size-large\"><img decoding=\"async\" width=\"1024\" height=\"1024\" src=\"https:\/\/servicemode.ee\/wp-content\/uploads\/2026\/09\/sm-model-s-bms-corrosion-1024x1024.jpg\" alt=\"BMS board section inside a Model S 85 pack with corrosion and traces of moisture\" class=\"wp-image-11217\" srcset=\"https:\/\/servicemode.ee\/wp-content\/uploads\/2026\/09\/sm-model-s-bms-corrosion-1024x1024.jpg 1024w, https:\/\/servicemode.ee\/wp-content\/uploads\/2026\/09\/sm-model-s-bms-corrosion-300x300.jpg 300w, https:\/\/servicemode.ee\/wp-content\/uploads\/2026\/09\/sm-model-s-bms-corrosion-150x150.jpg 150w, https:\/\/servicemode.ee\/wp-content\/uploads\/2026\/09\/sm-model-s-bms-corrosion-768x768.jpg 768w, https:\/\/servicemode.ee\/wp-content\/uploads\/2026\/09\/sm-model-s-bms-corrosion.jpg 1080w\" sizes=\"(max-width: 1024px) 100vw, 1024px\" \/><\/figure>\n\n<h2 class=\"wp-block-heading\">Why the BMS showed 95 % with almost no voltage<\/h2>\n\n<p class=\"wp-block-paragraph\">The BMS calculates state of charge from the readings of the module monitoring boards and its own stored data. If moisture has damaged the BMS board itself, its figures can no longer be trusted: the screen may show a nice number that has nothing to do with reality. That is why we always measure directly as well.<\/p>\n\n<p class=\"wp-block-paragraph\">The other half of the answer is the contactors. They close when the car is started after being parked and open when it is parked. Burned contacts may no longer pass the pack voltage properly to the output, while a welded contactor stops the pack from disconnecting from the car. Either way, the system blocks driving and charging for safety. Our article on <a href=\"https:\/\/servicemode.ee\/en\/tesla-contactor-replacement\/\">Tesla contactor replacement<\/a> covers this in more detail.<\/p>\n\n<h2 class=\"wp-block-heading\">What can be done with a damaged Model S 85 pack<\/h2>\n\n<p class=\"wp-block-paragraph\">The first step is finding out how far the damage goes. The pack is dried and cleaned, the BMS board, contactors and fuse are checked, and every module&#8217;s voltage and monitoring board are measured. According to Jason Hughes, the ultrasonic welds on the modules&#8217; sense wires are also sensitive to moisture, so replacing only the visible parts may not be enough.<\/p>\n\n<p class=\"wp-block-paragraph\">If the damage is limited to the BMS section, the BMS board, contactors, the fuse if needed, and the seals and covers can be replaced. After reassembly, joint resistance and isolation are checked. If moisture has reached the modules, module replacement or a different pack has to be considered. We decide together with the owner after measuring, because the scope of a <a href=\"https:\/\/servicemode.ee\/en\/services\/battery-repair\/\">battery repair<\/a> depends entirely on what is found under the lid.<\/p>\n\n<h2 class=\"wp-block-heading\">How to protect an older Tesla Model S 85 battery from moisture<\/h2>\n\n<p class=\"wp-block-paragraph\">Moisture cannot be ruled out completely, but the risk can be cut considerably. It tells us whether a problem is just starting or has been recurring for a while. The earlier moisture is found, the fewer parts it can damage and the more likely it is that a smaller repair will do.<\/p>\n\n<h2 class=\"wp-block-heading\">Frequently asked questions<\/h2>\n\n<h3 class=\"wp-block-heading\">Can a Tesla Model S 85 battery be repaired?<\/h3>\n\n<p class=\"wp-block-paragraph\">Often, yes. The pack is made of modules, and the BMS board, contactors, fuse, seals and covers can be replaced separately. Whether a repair makes sense depends on whether moisture or corrosion has reached the modules. That can only be judged after the pack has been opened and measured, not from fault codes alone.<\/p>\n\n<h3 class=\"wp-block-heading\">Is the Model S 85 pack still under warranty?<\/h3>\n\n<p class=\"wp-block-paragraph\">Tesla gave the Model S 85 pack an eight-year warranty with unlimited mileage. Every Model S 85 is now more than eight years old, so the factory battery warranty has expired and repair costs are the owner&#8217;s. All the more reason to catch moisture damage early, before it reaches the contactors or the modules.<\/p>\n\n<h3 class=\"wp-block-heading\">Why does my Tesla show charge but will not drive?<\/h3>\n\n<p class=\"wp-block-paragraph\">If the state of charge looks normal but the car will not drive or charge, the cause is often the contactors, the fuse or the BMS rather than the modules. The charge figure comes from the BMS, and if the BMS itself is damaged, the figure may be wrong.
